Did you know it’s possible to kill 3 birds with one stone? It’s true. You can consistently measure (and improve) employee morale, jump start a continuous improvement program (Kaizen, Lean, TPM, OEE, 5S initiatives, SOP development, etc.) and capture tribal knowledge just by implementing one simple and well-defined program. I call it an Action Card Program. It is truly a catalyst for change. My one stone. While working as a Business Unit Leader running a 50M+ division, it became obvious in my first few weeks there was a lot of tribal knowledge from the experienced employees on all three shifts, but also a ton of frustration and inefficiencies due to continual operational challenges. These came in the standard form of people, process, materials, and equipment. These frustrations negatively impacted morale, production yields, teamwork, and overall product quality. It was obvious that effective change was needed quickly. The solution I came up with was an action-based employee suggestion program. It was clearly defined and rolled out across all 3 shifts. Each suggestion had to: define what needed to be improved (people, process, material, equipment), explain if there was a current policy or procedure in place or not, and how it specifically could be improved. (solution required) The employee action card had to be reviewed by management and within 24 hours, the employee would get feedback that it was going to be reviewed for a bigger scope project (which they would be involved with), modified, implemented or a reason given why the action could not be taken. Every employee suggestion was logged, tracked for impact to the department, and published on a wall in the break area. In less than a year, over 1500+ Action Cards were turned in by 120+ employees and over 98% were implemented. The financial savings were well over 1 million dollars per year. Employees felt more engaged and actively involved in the continuous improvement process. Employee morale improved dramatically, and we celebrated new achievements monthly. Equipment maintenance programs like TPM were kicked off. Kaizen events were held. OEE numbers improved significantly. Tribal knowledge was captured and applied across all 3 shifts in a consistent manner. New production records were hit almost daily. MEP completed basic lean manufacturing training for everyone. The action card program became the gold standard for all manufacturing departments in the company. The program was such a success that among other achievements was nominated for a Founder’s Award. In short… the Action Card Program achieved a higher level of performance and morale by facilitating a new culture of continuous improvement led by the people that often know the process best, the front-line employee. Employees that are continually engaged as part of the solution will always have a higher degree of job satisfaction. So you see, you really can kill 3 birds with one stone.
